Rapid-setting repair mortars are cementitious patching compounds used to restore damaged concrete surfaces. These materials combine special cements, dry powdered polymer latex, corrosion inhibitors, dispersing agents and plasticizers. Single-component products require only the addition of water on site.
Polymer modification improves adhesion, flexural strength and resistance to freeze-thaw cycling and deicing chemicals compared to unmodified cementitious repair materials. The polymer redisperses upon water addition and forms a continuous film within the cement matrix during curing. This film improves bond strength to the parent concrete, reduces permeability to water and chlorides, and increases tensile and flexural capacity compared to neat cement mortars.
Rapid repair mortars are available in distinct product categories. Featheredge horizontal mortars are polymer-modified formulations suitable for surface spalling and delamination repair. Deep-placement horizontal mortars enable single-lift capability for pothole repair and floor restoration. Self-leveling underlayments are pourable or pumpable products that produce self-smoothing surfaces for floor preparation. Vertical and overhead applications require thixotropic formulations with higher polymer content and sag resistance, typically supplied as separate product lines.
Successful repair depends on proper surface preparation. Substrate concrete must be sound, free of oil, dust and laitance, and saturated-surface-dry at the time of mortar placement. Damaged concrete should be removed to sound material using mechanical methods that avoid microcracking the repair perimeter. Many polymer-modified rapid-setting mortars do not require separate bonding agents, though epoxy or latex bonding primers are sometimes specified for critical applications or when substrate porosity is low.
Rapid-setting repair mortars are evaluated against compressive strength, bond strength, freeze-thaw resistance and length change properties. Specifiers must balance cure speed against workability window.
